who is doing the rebuild from a 3.6 to 3.8? I'm gueesing your going to take the 96mm bore out to 99mm right?

Ouch, that hurts.

Sounds like the root cause wasn't found the first time around.

When you tore it down did you find the any of the chains off?
Any of the pads/guides worn?
Were all the tensioners working properly.

LNE via Millenium Technologies does our 3.8L conversions, but its not cheap.
They do a billet aluminum liner, install, then plate it with Nikisil.

First time IMS failure, second time Valve keep failure. I believe to have one bad valve and not sure if pump is bad. Found metal in filter.

What's my best option?

Depends on the year -- have to check that the IMS sprocket didn't shift.
The sprocket is press fit on some years and can rotate around.

When your IMS failed originally -- it's possible that the sprocket, tensioner, or paddle was damaged.
Its also likely that the far end of the tube was damaged -- when the IMS bearing fails,
the tube wobbles and this damages the far end -- which could cause issues with the pump as well.

you have to tear it apart to investigate.
