Was it primarily a whining noise? Was there chatter or any harmonic noises as well?

Also, is the transfer case filled with Delvac from the same filler as the rear diff, or does it have its own fluid supply?
I'll definitely give you guys an update. I got the new part but since I just moved and the part took 4 weeks to arrive I had to put the car together as is just to move it. I'm a bit preoccupied getting the new house together(all my furniture is still in the garage) so the car stuff has to wait. As soon as I have some room in there I'll install the lift and tear into it. I can't wait..

Thanks!

My first post here is to say thank you Adam for your great write up on your issues with your Tip trans. I sincerely hope you find the solution to your noise issues quickly and inexpensively!
I've spent hours searching for info in the trans only to be disappointed by the lack of it! You have provided me with exactly what I needed to know on how the replace the case gaskets and take care of a nasty leak that I HAD!
Turns out I had a somewhat common problem with the gasket splitting at the dowel pin. Examining the case mating surfaces closely shows witness marks from lateral movement between the trans and the case half only on the side closest to the output shaft.
I'm assuming this is due to the torque load of the gears and output shaft flexing the case. I intend to fab a brace to tie the output shaft end of the case to the diff housing to hopefully prevent the re-occurance of the gasket push out and split.
Thanks again Adam! Great job!

The gasket split and the mess the dealer (Ford dealer) made trying to fix it. They smeared epoxy and silicone all over the places they could reach totally missing the actual leak.

Autch....what a hack job I'm glad you liked the write-up... I'm tied up in another project but the TIP pinion bearing swap is next. I'm just getting situated into my new garage

I know this thread is a bit old, but does anyone have any part numbers for the o-rings for reassembly or did you simply use generic o-rings that fit?

When I did mine almost 2 years ago I used a generic o ring that they had on hand at parts shop. Has not leaked a drop.

Hi,
Very interested in this thread and impressed with the effort. Noticed however, that most of the pics no longer appear. They would be very helpful and was wondering if it would be possible to post them again.

Sorry but no, I didn't get to it before trading her in.
I put another 25k miles on her after the reseal without any issues or leaks whatsoever though.

Did you make your own gasket? If so do you recall using victor reinz AFM 37/8 material? I'm more likely to do this than to buy the 100$ gaskets from IPT.

I used an OEM gasket I bought from a local trans shop.
No reason why you couldn't make one providing the gasket material thickness is the same.

Did it have to be made? The OEM gasket is NOT available anywhere on the planet to my finding except for IpT.

The one I got had been on his shelf for a while as a left over from an R&R job.

I found this place across the big pond that sells them now. Might be worth a try!
Here's the URL for them. http://www.pctcars.co.uk/service.htm

Best of luck to you!

I'm getting ready to tear into this again as it's been over 2 years now since I drove the car.

I'm tired of making my own gaskets so I'm going to order these 2 as I think these should work, part#:
