996 PLENUM INSTALLATION INSTRUCTIONS
PART #96200 & #96201
Thank you for purchasing your new IPD intake plenum. Although installing the IPD plenum can be accomplished by the car owner, RSS recommends having your IPD plenum installed by a qualified automotive technician. Installing the IPD intake plenum is a relatively simple R & R (Remove & Reinstall) procedure. Recommended tools required for the installation include a 10mm socket to R & R the throttle body. 7mm socket or nut driver for hose clamps R & R. Long Hose pick (or long flathead screw driver) for positioning of rubber boots.
1. Remove rubber Air Inlet Tube that attaches air box to throttle body by loosening 3 visual hose clamps (1A, 1B and 1C). Removal of air cleaner housing is optional but not required for plenum installation.
2. Remove throttle body by unscrewing four 10 mm bolts (2A, 2B, 2C and 2D), Plenum Support Bracket and E-Gas wiring harness. Lay throttle body assembly aside.
3. Disconnect plastic breather vent line (attached to the left side of the stock plenum) by squeezing the ribbed plastic clamp and pulling.
4. Remove check valve from rubber boot on driver’s side of intake manifold. Some earlier 996 applications also have an additional vacuum line for the fuel pressure regulator. This line must be removed from the rubber boot on the passenger side of intake manifold (this line may be out of sight on backside of boot).
5. Loosen hose clamps around the rubber boots that connect intake plenum to intake manifold. Make sure to loosen clamps as much as possible.
6. To remove factory plenum you can either slide the rubber boots onto the intake manifold or onto the plenum itself which ever is easier. We recommend attempting the intake manifold direction first. Please note that on some models the rubber boot on the passenger side has a defined molded rubber stop that limits movement onto the intake manifold.








7. With a long flat head screw driver or hose pick slide rubber boots outward onto the intake manifold (or inward onto the plenum) as far as possible. Then angle factory plenum and remove. This procedure may require some physical effort to accomplish.
8. Insert IPD plenum in between rubber boots. This may also require some physical effort. Use the hose pick and/or flat head screw driver to help facilitate installation without damaging boots.
9. Once the plenum is positioned in between the left and right intakes, carefully slide rubber boots onto the plenum (or intake manifold) one at a time using a hose pick or flat head screw driver to correctly position the rubber boots until they become seated inside the groove of the plenum and intake manifold.
10. Position and tighten hose clamps on the rubber boots on the plenum side first so you can position the plenum properly. Be sure to not over tighten clamps if using a ratchet.
11. After the rubber boots are correctly attached to the plenum then center the plenum by looking with a flash light inside the plenum to gauge and match the gaps in between the intake manifold and plenum on both the left and right sides.
12. Now angle the plenum into position. The plenum should be almost horizontal/flat. To achieve the proper angle screw a throttle body bolt through the plenum support bracket that attaches to the power steering pump housing and into the plenum until bolt is stable. This will provide the perfect orientation of the plenum.
13. Once correctly aligned, securely tighten the clamps that attach the rubber boot to the intake manifold.
14. With the new IPD plenum installed reverse the installation procedure by reattaching plastic breather line, check valve and possibly the additional passenger side vacuum line, throttle body and air inlet boot.
It will take approximately 5 to 50 miles for the DME/ECU to recognize the increased air flow and make the necessary adaptation corrections complete. Thank you once again for your purchase of the IPD intake plenum.

are your bolts the correct size? apparently the factory bolts wont fit, anyone know the size that is the proper bolts?

I think this warrants a new thread... I did the install last night.... I'm going to start a new thread...

On the bolt issue, here is what I received last night

Greetings,
First thank you again for your order and support of the IPD Plenums.
Unfortunately we've discovered that the factory bolts are too long for
the IPD application. This can be easily resolved by either using washers
or shorten the factory bolts. We understand that this isn't what you'd
expect from a quality Porsche part but these newly revised molds were
slightly changed and the cable plenums all shipped at once before an
installation was performed. We are MORE than happy to send out the
appropriate bolts, but for those who were looking to install the plenum
this weekend we thought we offer the other alternative suggestions of
shorten the bolts or adding washers.
New bolts will be going out on Tuesday. Please feel free to e-mail
whether you do in fact need/want the bolts or are going to perform the
install without.
Again we apologize for the recent discovery and promise to send all
future order with the proper additional hardware. Thanks again for all
the understanding and support.

It does look like they combined the plenum for the 3.4, 3.6 and 3.8 into the same model. According to the stamp on the top of the unit. I have a 2003, so maybe that's why my bolts weren't too short. My problem was the bolt sheering out the threads.
