i've got no resonation at all with aftermarket mufflers on mine. no highway drone either.

First the gaskets that are supposed to be included were not in the box. Yes, I went through all the packaging 3X. I'm sure that will be resolved with a phone call to Suncoast tomorrow.
The real thing that has me bummed is the build quality. Keep in mind this is my first set of aftermarket headers for a car. I'm used to high end sport bike headers where every weld and seam has a flawless flow into the next piece. These headers basically consists of 4 pieces. The flange that bolts to the motor, the tubing, the collector, and the outlet flange. Each of those transitions is a slip fit connection wielded on the out side. looking onto the openings there are no smooth transitions. I'm at a loss to describe it. I though maybe i could dremel the transitions, but on the one collector it's too far inside to get at. I got some good pictures but evidently lost my transfer cable when I moved.
Am I dissapointed w/o cause? Is this normal for car headers?

return it if you don't like the appearance but let me tell ya, they will never look that good again so does it really matter. my headers have lost it's polish and are dull.
dog has some before and after dynos showing a gain, despite it's "rough edges"

I had to go out to the garage and check the Ztech headers out again. On a package scale 13.4Lbs total combined weight. Also all of the transitions are smooth. They did do some machining with a "dremel" like tool at the flange transition to the pipes, however they are very fluid and smooth looking/feeling.

call Suncoast tomorrow and they'll probably overnight you a set of gaskets. i think it's pretty cool that they even include gaskets, as most headers don't.
the headers are fine and the build quality is excellent for an automotive header. i know what you're talking about with regards to bike headers, but that's apples to oranges. bike headers are freakishly meticulous. you have to remember that these headers are somewhat custom and not produced on an assembly line in a factory, so there may minor imperfections, nothing that will probably impede your performance. it's not like there's chunks of metal and welding in the piping.
put your dremel away and mount them up. they're fine the way they are. you don't need to start porting your headers
the dyno runs speak for themselves. i think a good header design is more about tubing length and ID rather than worrying about a few rough edges. mine were not perfect and you saw my gains. did mine look like somebody spent hours smoothing the transitions? no. did they look good enough. yes. i've seen plenty of automotive headers and the suncoasts' degree of "smoothing" looks typical. your description sounds like an exageration based on your comparison to an expensive motorcycle header. that's unsual that the zerotek's are that much lighter. both headers are the same size and approx. dimensions. they're both made of stainless steel. how in the world could zerotek make them 7 pounds lighter unless they're using a much thinner walled stainless tubing?

Called a motor builder friend of mine. He said basically the same as you just did. Also said the cats being inline create more flow resistance than any amount of transition roughness. ...alll this after he finished laughing at me.

brand new dremil tool too. was soooo ready to get to work!
